Thanks Duncan, It's got a core made from three offcuts of wood joined together, I've use chicken wire in the past, but it takes forever to hide the pattern of the mesh.

Not bad for a pigeon Tony, I wouldn’t leave it out in the rain though..

The 'pigeon' will be receiving a couple of coats of yacht varnish before residing in the garden. Pigeon :roll:

The next stage is to cut off a suitable sized wooden block. I always use a generous piece, because to be honest the knife never ends up exactly in line with the block and if there is extra, I can just cut the excess back rather than starting again. I don't have a band saw:

I then have to use several drills to prepare a hole smaller than the tang:

I use hot pieces of steel to enlarge the hole:

And then laboriously enlarge the hole with a Japanese key hole saw. This is a pain to do, and yesterday I made the hole a fraction too large, so that piece is in the bin :roll:

Once happy with the fit, I set the blade up how I drilled the tang hole, and use the drill as a check to make sure it is in exactly the right place:

The clamps are tightened very well, the block put on the blade and a hole drilled through both:

Here are the pieces before gluing with araldite. There is a small leather spacer, and the pin is sharpened to a point so that it pulls the blade into the block compressing the leather as it is hammered through:

And here is the block very solidly attached to the blade. To get it off, you would have to destroy the wood:

I fitted the second handle today, the next stage is much more fun- shaping and polishing the handles 8-)

Ok numpty question time, Why do you drill a smaller hole in to the wood ? then enlarge it with a hot piece of steel then with a Japanese key hole saw ? so why not just drill a slightly larger hole ? Sorry to the people who know what the hell is going on :oops:

That's a very good question Colin :)

I could just cut an oversized hole and fill the space with glue, and to be honest, the only person who would know would be me.

I don't have any engineering qualifications, but I trust a mechanical joint more than just adhesive. And I believe most glued joints are stronger when the two materials are a close fit and the glue layer thin.

The way I fit the handle, you can assemble the parts without glue and there is no movement in the join, because the tang is a close fit in the hole. The drilling/burning/sawing technique is just the best way I have found to get a close fit. If you can think of an easier way to achieve the same fit, I'll buy you a pint :)
